VFD Fan/Pump Minimum Speed Set Too High → Excess Power Consumption
Likely causes
VFD minimum frequency parameter set too high (e.g., fixed at 40 Hz)
Check: stays at 40 Hz even at 20% load, failing to use quadratic torque characteristics
What to do: Reset VFD minimum frequency: centrifugal fans/pumps can typically go down to 20–25 Hz (verify no surge occurs first), monitor motor heating
Minimum speed set high to guarantee minimum pump flow, but no bypass valve installed
Check: minimum speed maintained higher than necessary
What to do: Install bypass valve then lower minimum frequency to 15–20 Hz — simultaneous piping protection and energy savings
Process flow demand miscalculated
Check: supplying 20–30% more flow than actually needed
What to do: Compare measured flow vs required flow: use flow meter to check actual supply, if excess, lower minimum frequency 2–3 Hz at a time
VFD control signal (4–20 mA) minimum value misconfigured
Check: outputs ≥50% speed at 4 mA
What to do: Check and correct 4 mA lower limit speed parameter: set 4 mA → 0 Hz (stop) or minimum operating Hz
In multi-fan/pump parallel operation, VFD applied to only one unit, rest run at fixed speed
Check: overall energy savings halved
What to do: Consider adding VFD to parallel fans/pumps: annual savings per unit (kWh) = (fixed-speed kW − average VFD kW) × annual operating hours
Lowering VFD minimum from 50 Hz to 30 Hz theoretically reduces power to (30/50)³ = 21.6% — but always verify surge limits and motor cooling capacity first.
